Broken Crank Pulley & Gear
Hey all, I noticed an oil leak coming from my crankshaft pulley. Further inspection showed the the pulley bolt was loose to the touch (no clue how it got that way). Although I could have just torqued it down, I figured I'd play it safe and buy a replacement gasket as well. Removal was harder than normal, but I popped the pulley off eventually, revealing this:

I'm pretty sure I did this trying to pry it off. While it's easy (but not cheap) to replace the pulley, I also busted the alignment **** on the crank side. The **** is basically a half-moon chunk of metal that fits in place between the shaft and the plate. What happened was the plate got twisted and warped and allowed the half-moon **** to pop out. I managed to get it back in, and it feels solid, but looks pretty sketch:
Anyways, two questions: how bad is it that I sort of broke the alignment **** and would it be safe to buy a lightweight pulley? It looks like I might be able to buy a replacement (#21), but I'm not sure how easy an install would be. Normally I would go ahead with NST pulley because the 2AZ-FE is internally balanced anyways, but I also removed my balance shafts, so...

Removing ur balance shafts does nothing negative because its internally balanced.
Anyways, i got a solid oem crank pulley with bolt if your interested in replacing yours.
Also did you ever figure out ur problem with the ultimate?

I had a bad harness on the ultimate. Got a new one and it runs fine now. Just need to get it tuned, if I can find a place in Michigan...
Funny - I had the EXACT same failure on my car. Still dont know the root cause. I ended up just swapping on another stock pulley I had laying around and never had an issue until I lifted the head in Houston (obviously completely unrelated). I still have the same crank with same keystock and same crank reluctor wheel.
i dont know the answer to the lighter pulley no balance shafts question, ask some of the big dogs lol.
so you have a high compression motor with the ptuning kit?? i hope your running low boost...
